YouTube Excerpt: Figured birdseye maple is a very smooth wood for this 9.5 X 12 X 4.75 inch box with hasp. Birdseye maple tends to be tricky to mill and extra care is required to avoid tearout at the birdseye points. Using fresh Tersa knives and removing .010" of wood in the optimal grain direction is key to reducing tearout and a wavy finish. This box was not sanded except to break the sharp edges to the touch. We have .5" walls with the lid plate being .375" thickness. This box has a walnut floor due to reducing the cost vs. birdseye maple. The finger jointed walls are CNC cut on the sliding table saw using a 1/4" custom dado blade. The round over of the lid is 1/4" radius. The hasp is brass. We have nickel plated hasp hardware to go with other species of wood. The sample of zebra wood has one of the most challenging grains to mill. Test for grain direction and checking Tersa knife sharpness can avoid spoilage of choice pieces of wood. The assembly is as follows: mill walls and lid, cut finger joints in walls, run a groove for floor position on inside walls; glue up finger joints and lid with indexing addressed from the top of the walls; break edges at foot, finger joints and cut edge of lid and upper box. We use a tongue to space the cutting of the lid kerf at .125" for best alignment on the 3rd and 4th wall-lid cut. Some boxes are not perfectly square and require some hand planing to equalized wall height for a smooth transition from wall to lid avoid a glue line. Several flush cut router bits are available on the market. Some are better at a smooth final dressing of the glue line from wall to lid; thus, requiring a minimum or not sanding at all.
